I have a 2004 Sportsman 500 H.O. and am experiencing electrical problems. The Polaris will not start with the key, but will start using the pull starter. The battery is fully charged. Once started with the key in the run position the accessories (lights, hand warmers, winch) work and the main headlamp pod will sporadically come on but doesn't stay on. It does stay on if I engage the winch however, but only when the winch is engaged. I can kill machine with the key or the off/run switch. I have checked all the wires and connections and can not find a short, cut wire or any loose connections. The headlamp pod is new (purchased last summer) so I am at a loss where to check next. Any suggestions would be greatly appreciated at this point. Thank you.

Get the manual at:
get the services manual at: http://quadtek.ath.cx/index.php?dir=Documentations_constructeur/POLARIS/
Take a look at chapter 10 on electric diagnostic....i suspect the ECM
If you have 20 volt at the battery it`s the ECM that needs to be replace !
